We had an issue on our nose piece with a ridiculous 120 deg. bend or something buckling the tubing pretty bad. We are using 1.25" x 0.065" wall tubing on a normal floor mounted/hand operated bender w/4.5" radius die:

Thanks for the suggestions. I think the mandrel will be the way to go, because sand didn't work out that well. Also, using a thicker wall is probably necessary. I'm gonna talk to a shop on Monday so I'll let you know what I find out

use a larger bend rad / less bend angle, mandrel bend it, you could try sand packing, look for the seam and make sure the seam is along the neutral axis, use 0.083 wall?

Has anyone been successful in bending thin-walled tubing? My team is currently using 4130 chromoly steel with 1-1/4 inch diameter and 1/16 inch thickness for the primary. Whenever we try to do a bend of 90 degrees with a 4 inch radius we get catastrophic buckling and resulting failure.
Any suggestions?
